Board grades, box construction and dieline basics — the decisions that determine whether your packaging survives transit and looks worth the money.

Packaging is the only marketing asset your customer physically holds for minutes at a time, and the only one that also has a structural job to do. A box that looks beautiful and arrives crushed has failed, and so has one that survives transit but feels cheap. This guide covers how to choose between the main box types and how to specify board so both requirements are met.

What a dieline is, and why we draw it free

A dieline is the flat cutting and creasing template that becomes a three-dimensional box when folded. It has to account for board thickness, glue flaps, locking tabs and tolerance — a box drawn to exact product dimensions will not close, because the board itself occupies space. Most enquiries reach us without a dieline, which is entirely normal. Send the product dimensions or the product itself and our structural team draws it at no cost.

Always approve a physical mock-up

Before any full run we produce a plain white-card mock-up so you can hold the structure, put the product inside and test the opening action. A 3 mm error caught at mock-up stage costs nothing. The same error caught after 2,000 printed boxes have been die-cut is an expensive reprint. We consider this step non-negotiable on any first order of a new structure.

Food-grade and compliance packaging

Where packaging contacts food directly we use food-grade inks and liners. Layouts can incorporate FSSAI licence details, statutory declaration panels, nutritional information tables, batch coding space, manufacture and expiry fields, and barcode placement checked for scan accuracy. For pharmaceutical cartons we can include tamper-evident features and serialisation.

Designing for cost

Two decisions have an outsized effect on packaging cost. First, box dimensions that nest efficiently on a standard press sheet — a custom size that wastes board on every impression can cost 15–30% more for no visible benefit. Second, reducing print coverage: a kraft box with a strong single-colour print often looks more considered than a full-colour box, and costs materially less. We will tell you when a small dimensional change unlocks a better sheet yield.

Do you design the dieline or do I need to supply one?

We design it free of charge. Send your product dimensions or the product itself and our structural team produces a dieline with correct allowances for board thickness, glue flaps and locking tabs.

What is the minimum order for custom printed boxes?

250 boxes for most formats. Mono cartons and sleeves are usually 500 because of press efficiency. Rigid boxes with complex tooling may carry a higher minimum, confirmed in the quotation.

What is the difference between 3-ply and 5-ply corrugated?

3-ply has one fluted layer between two liners and suits products under about 5 kg. 5-ply has two flutes and three liners, giving much higher burst strength for heavier goods, stacking and longer transit.

Can you print food-grade packaging?

Yes. We use food-grade inks and liners for direct food contact and can incorporate FSSAI details, declaration panels, batch coding space and barcodes into the layout.

How long does packaging production take?

Seven to ten working days from artwork approval, covering die-cutting, printing, lamination, pasting and quality checks. The mock-up stage runs before this and adds two to three days on a first order.

What is a mono carton?

A folding carton made from 300–400 GSM duplex board with a coated printable face — the standard retail box for cosmetics, pharmaceuticals and packaged goods. It ships flat and is erected at packing.

Can you make e-commerce mailer boxes?

Yes. Self-locking single-piece corrugated mailers printed inside and out, specified for burst strength appropriate to courier handling.

How can I reduce my packaging cost?

Design to dimensions that nest efficiently on a standard press sheet, reduce colour coverage where the design allows, and order to a slab quantity. We will flag when a small size change materially improves sheet yield.
